Fix Steps

  1. 1 IMMEDIATELY stop the machine — welded contacts mean the safety system CANNOT stop the machine in an emergency
  2. 2 Replace the safety relay immediately — do NOT attempt to repair or free welded contacts
  3. 3 After replacing the relay, investigate and address the root cause of the welding
  4. 4 If load current is close to relay rating, install an interposing contactor — relay drives the contactor coil, contactor switches the motor
  5. 5 Add arc suppression (RC snubber or diode) across inductive loads switched by the safety relay
  6. 6 Document the failure and replacement in the safety maintenance log

Field Trick

Safety relays with welded contacts are a ZERO tolerance condition. The relay manufacturers design them to detect this condition because a welded relay CANNOT stop the machine in an emergency. Every safety relay with this condition must be replaced immediately — not at the next shutdown, not tomorrow, NOW. Document it as a near-miss safety event.
